Its not made clear in the pilot episode how long michael was in Wiltons mansion/private hospital...

what im getting at is; how long was Michael unconscious/operated on and out of action for before his new face was revealed etc...?

Good question, when you first see Michael again its 4 days later and the doctor explains to Wilton about the metal plate in michaels head. I assume this was before the plastic surgery because they comment they don't know what he looks like to fix his face. The next scene when they cut off the bandages Devon comes running in with the excellent news that KITT will be ready in with in a month. The next scene you see Michael has been working hard to rehabilitate his strength as Wilton mentions he shouldn't over do it.

Now with today's technology in surgery is takes about 10 days to 3 weeks to recover from even the more complex facial reconstruction. (reference http://www.facialplastics.info/facialre ... dNeck.html) Considering it was the 80's and Michael was shot point blank in the face I would say he was down and out for at least 2-3 months. At least a month until his bandages came off, and another month to rehabilitate himself back to full strength. But then again it never really tells you in the story line how much time has passed. But Tonya has enough time to move in on com tron, Pamela Susan Shoop managed to go threw a few jobs while trying to figure out what Tonya did to her husband and so on.... so I really do think logically Michael was down for a while.

is it possible that KARR was created from scratch during this period, went wrong and then they started on KITT...???

Nah, the whole KARR thing happened before Michael was shot I believe. KARR killed his driver, which was the guy before Michael, was KARR deactivated, then I'd assume that Michael was shot shortly there after and work began on KITT probably at around the same time.

Not true. The "guy before Michael" was Ken Franklin, who was shot and killed by C.J. Jackson when caught trailing him. Franklin had all of Michael's qualifications, except he wasn't a police officer. There is no evidence anywhere in the Knight Rider canon that Franklin had anything to do with K.A.R.R., although fans have been able to speculate about it for years.
